
Wind Turbine Gearbox Oil: From ISO 22/20/17 to Laboratory-clean in 48 Hours

The challenge of gear oil in wind turbines
A wind turbine gear operates under much stress - constant vibration, temperature cycling, and the super high load when converting low-speed rotor rotation into high-speed generator rotation.
These conditions make good oil cleanliness difficult to reach with the standard in-line filters, which are designed to protect the system from large wear debris but cannot remove particles in the size of the oil film thickness in bearings and gears, nor maintain oil at the cleanliness required for full rated lifetime.
The Texas case: Online monitoring and 48-hour recovery
At a wind farm in Texas, a CJC HDU 27/27 Fine Filter was installed on a wind turbine gearbox and fitted with a CJC OCM15 Online Contamination Monitoring system providing real-time data including ISO 4406 particle counting.
At startup, the gear oil measured ISO 22/20/17, which is heavily contaminated and well outside OEM limits of ISO 18/16/13 or better. After 48 hours of continuous offline filtration, the cleanliness code was ISO 9/6/2.

This drop in ISO code may, in layman terms, sound like half of the particles have been removed, but the truth is far more impressive! The first number in ISO 4406 refers to particles equal to and larger than 4-micron, and code 22 allows up to 4 million in 100 ml of oil, while code 9 only allows up to 500 particles, meaning a
Reduction of 99 percent!!!
ISO 9/6/2 is cleaner than required for even the most sensitive components. The gear oil went from heavily contaminated to laboratory-clean in two days, while the turbine continued to be online, producing electricity.
Why in-line filters cannot achieve this
In-line filters are designed to operate at the full flow and pressure of the main lubrication circuit. At high flow rates, fine particles below 10-micron will pass through the filter media without being captured and already captured particles may be released again due to pressure pulses/surges.
CJC offline filtration changes this scenario: oil is drawn from the lowest point in the gearbox and passed through a depth filter media continuously at low flow rate and low pressure, maximizing the contact time. The oil is returned to the gearbox at an optimum cleanliness.
The huge area inside the CJC depth media disperses the oil with particles, resulting in extremely low pressure on each fiber, therefor capturing fine particles within the cellulose media at very high efficiency. As the offline filter operates 24/7 the fibers will not experience any pressure pulses.

The value of real-time condition monitoring
Without real-time online monitoring, the high contamination level of the gear oil would not have been known until a manual oil sample was sent to a laboratory - often with several months in between sampling. With the CJC OCM, the contamination level is continuously monitored and the rate of improvement during the 48-hour filtration period was tracked in real time.

Conclusion
Wind turbine gear oil can be heavily contaminated without the owner or operator being aware of it. Offline filtration with real-time oil contamination monitoring addresses this risk directly.
The Texas case shows that even heavily contaminated gearbox oil can be recovered to ultra-clean in 48 hours, without interrupting turbine operation. The investment in filtration and monitoring is small relative to the cost of the wind turbine being offline and a gearbox replacement.
